I actually have the same problem with a cabinet I'm trying to turn into a small veg cab. I haven't tried it yet, but I plan on using something like weather stripping on both of the doors so one seals over the other. A 1 inch gap is pretty big so it may look goofy, but it should work.

I'd honestly recommend the 6". I thought I'd get by with the 4" and decided I'll get the 6" just in case since it wasn't all that much more. Glad I did, if I had the 4" I'd be running it at full speed and it'd be just as loud or close to as running my 6" on full.

Never tried any other fans but I looked them up for about a month and was worried about the noise. I ended up with the Cloudline T6 (6") for my 2x4x5 tent. Hums pretty good at full speed but 80% cuts the sound in almost half. I generally run it at 40-60% with a 4" intake and havent had an issue...
